3D printing a part for a vintage TT . . .

Idea:: Long back I suggested making a jig for 3-D. This design idea would encompass the gear profile in alum. only (Top right photo above) and perhaps modified for strength in thickness at center and add a reference hole you yourself can bore out to specific diameter. So I'm wondering if metalized 3-d could fill the correct profile versus those older photo's with those 'ballooned' shaped teeth.
 
Somehow I fail to understand how this tangent thought is going to help with this problem, but please don't tell me.

I don't know when the first involute gear was designed/made, but I doubt that the ancients were aware of it.
 
Another idea would be making powdered metal gears. Teh powder could be screeded into a mold, and then sintered. I don't know if a powdered plastic could be subjected to a similar process. The mold would be a simple one: the shaped cup, and a simple flat top, as long as the at least one side of the gear is flat to the hub..
