Speaker Cabinet Construction

I'm getting ready to start my first home-built speaker cabinet project. What would be the best material to use? I figure I can either use plywood or MDF. The good thing I see about plywood is, it is allready veneered, but is it stiff enough for bass cabinets. :scratch2: I could really use some tips from people who have built enclosures before. I'm sure there are lots of do's and don'ts, and I would certainly rather learn by listening rather than my usual school of hard knocks and heartaches. Things such as using screws in MDF, types of glue, etc. All advice and tricks-o-the trade are appreciated, Jay

Many different ways to do this and get good results. I have built Fostex based horns with both MDF and Baltic Birch, a sub from MDF, and bookshelf speakers from both. The key to all these projects is bracing internally.

You need to avoid the ringing that a cabinet will get at a certain frequency. Bracing is the best way to stop this. Read up on Rudy Bozaks thoughts on cabinet design. He was way ahead of his time and can give good ideas.

MDF vs. Plywood? Well a good plywood, more layers the better, would be my suggestion. Make the baffle thicker by laminating 2 pices together and brace well and I think you'll get the results you're looking for.

Some say plywood flexes, and adds vibrations, but if properly braced it should probably be fine. Plywood holds a screw better than mdf. If you use mdf (which is probably more economicle) I would add a strip of 1"x1" pine or fir in the corners so you could screw into the strips, mdf is miserable for holding a screw in the end grain, not really grain, but edge. Good luck, and update with, driver choices box design, and progress reports and pics if possible. I think it will be very gratifying to do it yourself. CC
 
Having built LOTS of speaker cabinets over the years I will NOT use MDF for anything.

Some say MDF is acoustically dead, it is cheap, you can veneer it. But the drawbacks are too great. It crumbles easily on edges. The lightest bump and corners and edges are damaged. It does not hold screws well. And it is WAY TOO HEAVY for large speakers. For tiny "monitor" type speakers, MDF is barely acceptable.

Regular construction plywood is too rough, the layers not glued well enough.

Don't even bring up the subject of particle board.

The best material I have found in about 35 years of building speakers is birch veneer cabinet grade ply. As far as resonances, flexing, that is taken care of in proper bracing. It holds screws well, cuts precisely, and the veneer is easily stained and can be finished to look quite good. The cut ply edges may be covered with birch tape (veneer on a roll made for edging).

Carpenter wood glue (yellow glue) is excellent. Glue all joints.

I use 1"x1" bats in all the inside joints, with #6 drywall screws. I glue the joint, drive in the screws from the inside. The screws hold it tight and allow continued construction even with the glue wet. Wipe way all excess glue on outside surfaces with a damp cloth. This is so later when you stain the stain will penetrate and not leave a light spot where glue was.

Using this glue and screw method no clamps are needed, construction can be done quickly. For places where you can't get your cordless drill driver, you can use small nails... just make sure they are not long enough to go through both the bat and ply, to the outside. These are just to hold until the glue dries.

Don't underestimate yellow carpenter's glue. I made a box once and then destroyed it just to see how well it would hold. I had to really bang on it with a 10 lb sledge hammer to break the joints. What I found was the glue did not break.. the wood did. The carpenter's glue is stronger than the plywood!

Or use whatever construction method you wish. If you want to route grooves, that is fine, too.

Unless absolutely necessary (some horn designs) I never make a removable back or access panel. I do all wiring, crossover installation, etc, through the woofer hole. The last part of assembly is dropping in the woofer.

After the glue dries you could remove the screws if you wanted. That stuff is strong!

After the first gluing dries, go back on the inside and apply another bead of glue all around. This will ensure a good airtight seal.

For some pro audio spkrs I cover with carpet. I use Ozite (as do many manufacturers) which you can buy in convenient size rolls at Walmart in the automotive section. 3M77 spray adhesive is the way to go on this. It is a contact cement. Spray on both the carpet and wood and wait a few minutes, apply.

Birch veneer ply will stain nicely, then sand, hand rub a few coats of tung oil. Or there are other finishes you may use. It is also a good surface to apply other more exotic veneers.

A trick to "taping" the raw ply edges. Sand the edges so you have a nice, smooth edge. Paint on a coat of carpenter's glue (Wilhold, Elmer's) and let it soak in and dry. Most of it will soak in. Wipe away any drips with a damp cloth. After the first coat has dried, apply a second. While that is drying cut a piece of the birch tape (veneer 7/8" wide for use on 3/4" ply) a little longer than the piece to be covered. On a work surface, or old 2/4, tack it (I use push pins) on each end, glue side up, so that it does not curl up. Paint a coat of carpenter's glue on the tape. Use a 1/4" paint brush, don't let glue go over the edge and get on the "good side".

After both the birch tape and ply are dry, position the tape over the edge and IRON IT. I use an old household iron, like you use for ironing shirts. Turn it up to high, Cotton/Wool setting. You may also use one of the small irons made for veneer. Or go to a hobby shop and ask for a "monocote iron".

As you iron along the tape, it will melt the glue and will adhere. Follow behind the iron with a soft cloth and press down while the glue hardens. After it is all ironed down, use a utility knife with a NEW blade and run down both sides, trimming off the excess. A light sand with a sanding block and 220 paper will finish up nicely.

No drips, no runs, no errors!

Parts Express has all the hardware you will need, corner protectors, feet, handles, binding posts, terminal plates, etc.

For home stereo speakers 5 way binding posts are most convenient and troublefree. DO NOT USE spring clip terminal plates. Your terminal plate, regardless of type of connection (1/4" phone, posts, Speakon, etc) must be airtight. If you use 1/4" phone sockets you must use some sort of cup over the inside of the terminal with the wiring fed through and sealed.

I use E6000 or Aleene's Platinum Bond 7800 (both craft store items or Walmart craft dept) for gluing crossover parts, sealing around wires, etc. This is THE stuff to use.

Let's talk bracing. For a large speaker, run a 1x4 edgewise diagonally across the inside of the back. Glue it. Lots of glue. (I buy it by the gallons and refill smaller bottles use for application). Run another 1x4 edgwise across the inside of the baffle board just above the woofer hole, between the woofer and mid or tweeter. Finally, run another brace front baffle to back. For really large cabs, over 7 cft or so, you may need to brace the sides with a diagonal 1/4 as well. Generally if the width of the panel is under 12" it is not necessary.

I have glued crossover parts directly in the back of cabinets, reaching through the woofer hole to solder, but this is difficult. And if you need to modify the crossover later, very difficult. What I usually do is build the xover on a project board, with labeled leads. See this thread for example:

For small speakers I glue it with blobs of E6000 on the corners to the inside of the back panel near the terminal plate. For large speakers I glue and tywrap it to the 1x4 front to back brace just above the woofer. I then snake the leads out of the various holes so that I can solder the wires to the terminal plate, tweeter, woofer. When you screw in the terminal plate and drivers, be careful that you do not allow the wires to push up against the woofer cone.

Damping, I will no longer use fiberglass... I don't want to breath in the fibers, don't want it on me, don't want it all over the shop. I don't care how well it works in the speaker. I'll use other materials and do the best I can.

For ported boxes I use a 2" layer of dacron poly fiberfill on the back wall, held in with staples. On the sides and bottom I use carpet scraps cut roughly to shape leftover from covering other speakers.

For sealed boxes, I use an appropriate amount, sometimes even mostly filling the box, with poly fiberfill.

For really large boxes, even though home stereo use, you may want to install rollers and handles for moving around. Parts Express has some rollers that will inset into the bottom rear edge.

You make the speaker sit level by using rubber feet under the front corners. They also have, under the Dayton label, some handles that set into the upper rear edge.

Truck bed liner makes a good finish for pro audio gear. You can get a kit with a texture roller to give a pebbly finish. It is easy to repair, or touch up. A little Bondo, sand, and recoat. This is similar to the finish on Voice of the Theatre and other large speakers.

Wow! Thanks for the great responses! I'm sure they have saved me much turmoil. I actually had my eye on some cabinet grade birch 3/4 plywood. I still can't quite beleive the Missus has ok'd the JBL4530 bass horns as they are 30" deep. She even had some suggestions on shelving the adjacent walls so they won't look so out of place. :yes: She did however make me promise that the volume would not be directly porportional to size. I assured her that the 40# plus amplifier I'll be using puts out less power than the bathroom system. :D I'm thinking about having the large side panels cut at the time of purchase if it can be done properly at the home store. :scratch2: I still haven't found any efficiency ratings on the Electro-Voice SRO15's I plan on using. I guess the worst case scenario would be to swap them for something else if they don't work out. If anyone has any info on these I would love to know. The EV data gives a "EIA Sensitivity" rating? I remember seeing those old EV's many years ago, but don't remember anything about them. Let me recommend that when you replace them to get some Eminence Gamma-15's for a low cost replacement that will work well in the scoops.

With the "JBL 4350" aka "Eminence Scoop" aka "Fane Scoop" the woofer mounts from the front, so you don't need any access panels. It is easy to change woofers.

Construction of a "scoop"... this is not just a box. Don't worry about bracing. The internal components will provide all the bracing you need.

Cut the side panels, top and bottom, back, and front baffle to size. Next, on what will be the inside of one side panel, using the plans I have sent you, with a straight edge and pencil mark lines where all of the internal panels will go. Draw them in at 3/4" thick so that you hav an outline of where each internal piece goes.

Once that is done, place that panel, penciled side up, directly on top of the other side panel, with it's inside down. What will later be the two outside surfaces are touching. Clamp together with C-clamps.

Mark all of the places you will use screws. You will assemble with screws going through the side panels and into the internal pieces, the back, the baffle, etc. Use a screw (plated "deck screws" screws are good, 1 3/4" long, and won't rust like drywall screws) about every 4" - 6" along the edges. Drill your holes through both sides at the same time so they are exactly the same.

Glue and screw the back, the baffle, the bottom to one side. Don't attach the top at this time. That will be last.

Now make the internal pieces one at a time, fitting as you go, cutting the angles, length as you measure from your actual speaker. Start with the piect that joins to the bottom of the baffle and goes back into the cabinet at a downward angle. Then the piece directly behind the woofer. Then add one part at a time.

Add edgewise braces where shown to those internal sections. Once all of the internals are done, apply glue and screw on the other side.

You may wish to round all edges with a router. If you are trying for a nice wood finish you can counter sink the holes, drive the screws deep enough to add wood plugs. If you are going to coat with truck bed liner, leave the screws flush with the surface and just coat over them.

Due to the size of scoops, use the inset castors and handles I recommended to you on the other thread. That is the only way you can move these around by yourself without hurting yourself.

Don't make that silly curved section. Use a flat piece set in at a 45* angle as per my sketch (gray line) on the last page of the pdf file. Drill some half inch holes into the void behind that piece from the bottm and back, and fill with expanding urethane foam. Just spray a little at a time and let it expand before putting in more. This will damp any resonances or "drumming" of that board.

Now you are almost ready to add the top. Run your wires for the woofer back to the terminals you install on the back. At this time stuff, but don't pack tightly, dacron poly fiberfill in the area immediately behind the woofer, the upward leading channel, and the downward leading channel stopping just before it would be visible in the mouth of the horn. Use staples to keep it in place and from falling down into the mouth of the woofer. Now install the top, using glue and screws. Round the edges with a router, finish as desired. Install the woofer, any type of grill and other hardware.

For home use, a simple square frame, paint black (so wood won't show through the grill cloth), and attach with velcro or ball/socket fasteners. For pro audio, use the round metal "waffle" grills.

Thanks Paul, I sure appreciate your time and efforts. I dug out the old EV's today and hooked them up with an old Klipsch X-over. They seemed to work ok, but appeared to be a little power hungry (at least just sitting on the work bench). I did some looking around at the Emminence line, and was quite impressed with the specs as well as the price. The Gammas would probably do quite well, but I was curious as to your opinion of the Kappa 15LFA. Just to give you all the info, I plan on implementing a copper selector switch to allow me to switch between the low power SET amp and a higher powered modified Dynaco which is capable of 40 watts per channel. I guess I haven't completely "grown up" and require an occasional encounter with Jimi Hendrix. :D Thanks again for all your help, Jay

BTW- I have a friend who has been after me to build him a guitar amp, so the EV's won't go to waste. Off to the wood store for me. :banana:

The Kappa-15LFA would work fine in the scoop, too. Basically, for horns, you are looking for speakers with high EBP (Efficiency Bandwidth Product). Many speakers don't list this number but it is simply EBP = fs/Qes.

Here's a helpful hint. Woofers with EBP of 50 on down are best used in sealed boxes. Woofers with EBP of 100 or more are best used in ported or horn speakers. Woofers with EBP between 50 and 100, look at both sealed and ported in a program such as boxplot, see what you can work out. This is not to say you can build a sealed box, and if you don't like it, put in a port. The ported box for the same speaker may very well need to be a different size (usually larger). The thing is, how big will fit in your van, living room, etc? How low do you want to go?

For the Kappa-15LFA EBP = 95. Gamma-15 EBP = 101. Gamma-15 is half the cost of the Kappa-15LFA. Kappa-15A EBP = 98

Delta-15 and Delta-15LFA are on the low side, in the 70's, but will work OK in the scoop. The Gamma and either of the Kappas would be better.

The Gamma will also work in a 4.5-5.5 cft ported box.

They are specifically engineered for holding drywall to wood and steel.

Pre-glued veneer tape is also readily available at most home centres and woodworking stores. I have used birch, maple and oak.

I would like to agree with what Paul C has said.

I have a preference for plywood and I think MDF sounds bad when it resonates. I think plywood resonates louder, and I still use it. It sounds much less annoying and of course, these things can be fixed.

I find that plywood resonates at higher frequencies than MDF (think midrange to upper mids). Naturally this makes it very useful for a bass enclosure.

I think shelf bracing should at least be looked at for any box shaped enclosures where its use is practical.

For conventional bracing, I like to use hardwood...as dense as possible. Bracing is a good thing, preferable to using massive panels, as it adds stiffness but does not add much mass.

I do prefer fibreglass. It is good as Paul C said but you may prefer not to use it. I like to line my cabinets with lead but same deal. You may prefer truck bed liner as Paul C said.

Brent, you are correct. When I mentioned the drywall screws, I just use them for assembly of regular boxes, internally, to hold battons in place. They are cheap, and just hold until the glue dries. After that, the screws are not needed, but I leave them in.

You missed where I said in a later post, "Use a screw (plated "deck screws" screws are good, 1 3/4" long, and won't rust like drywall screws) about every 4" - 6" along the edges."

For the big scoop, or other big sub cabs, I advised using deck screws, which are much better.

To clarify, I was speaking of the truck bed liner not as a damping agent, but as an exterior finish. When sprayed on (most of us don't have the "hopper" type spray gun needed for this) or rolled on with the texture roller it gives a pebbly finish that from a few feet away looks like the wrinkle vinyl used on guitar amps. I think the new Voice of the Theatre's have this type of finish.

You can also haul your cabinets down to a shop that does the bed liners and let them spray on. I inquired about this a while back and said, "You might think I'm nuts but... "

The guy said, "We do that for ______ Sound. (a local sound & light company) They strip the cabs down to raw wood, bring over a truck load of them at a time, I spray them, they bring them back and reassemble them."

I asked how the material sticks to ply. He said even better than to metal due to the porous surface. And since then, I have been using this on PA and MI cabs.

OK. I was thinking of bitumen impregnated firewall or inner door damping for the inside of the boxes. It is available in a can, or better still as domestic roofing flashing (felt).

Given the cost, I would avoid drywall screws altogether. Sometimes a screw will snap right at the time you stop driving it and since the head stays in, you may not notice until after the glue dries and your batton is out of place.

If you really want to go overboard a person can always use stainless steel screws. This can give the speaker a nice detail, depending on the overall look.
 
Damping of this horn / transmission line system is done by "stuffing the line" with poly fiberfill. Not too tight. Just lay it in. Staple to keep it from falling into the mouth of the horn. Attached is a sketch, the fiberfill location in light blue.

Building on Paul's comments re particle board, here's an example of why the stuff should not be your choice of materials.

The speakers I posted pics of in this thread http://audiokarma.org/forums/showthread.php?t=71671 have glued front panels but just a rabbet and dado to hold the back. You can see the rabbet on the back panel in photo 7 at the bottom with the dado (not visible) being located in the cabinet sides. The cabinet sides and back are 1/2" veneered particle board and the stock left on the rabbet is 1/4" thick. Since the drivers are mounted on the rear of the front panel I needed a better way into the cabinets than taking off a side. Now the punch line - I was able to slip a utility knife down into the gap between side and back and cut through the rabbbet in less than 10 minutes with no damage to cabinet and remove the back panel.

And in case you're wondering why I bought these crappy particle board speakers - everything is relative and for $5 per cabinet I couldn't lose (much) :nutz:
 
That makes me shudder to even think of it.

Unlike home stereo speakers, which are put in place, and slid around a little for dusting, PA and Musical Instrument (which I will hereafter call MI) speakers are moved sometimes daily. They are put in and out of vans and trailers, and generally beat around pretty badly. Particle board and MDF just do not hold up. Hitting a pothole or curb while driving might make a woofer pull out the screws. Corner protectors are easily knocked off as the screws either pull out, or the screw comes out bringing a big chunk of MDF or particle board with it. MDF is about twice the weight of good cabinet ply.

I have often been asked to copy damaged speaker cabs over in ply. Depending on the value of the drivers, it may or may not be worth the effort. I can tell you that I know of one pair of PA cabs I built more than 15 years ago are on their third set of drivers, and a second owner. But the cabinets are still in excellent shape. The carpet covering is a little ratty, but could be recovered.

No one at any gig any of us has ever played has complained about any resonances in the plywood. You just have to properly brace them.

The final word... birch ply.
 
This may be a silly question, but better safe than sorry. I hear the term "Baltic Birch Plywood", but don't see it at my home store. What they have is basically a cabinet grade birch verneer plywood. Should I search out the Baltic or is the cabinet grade OK. It looks pretty sweet. Thanks, Jay
