Tannoy Vs Altec (Coax)

Found someone who can build me massive cabinets for this project, just need to get the 604 unit

No, Not extract the 2235 from the 4430's
Place the smaller Tannoy or 604 cabinets on top
of the 4430's protecting the Veneer of course!
those cabinets are already optimized for that woofer!
Get an external electronic X-over, and Biamp!
and use the existing or modded co-ax Xovers
Do the research on both the Tannoy sites and Lancing sites on better X-overs!
In your opinion, what var of the altec 604 would pair best with 2235h + 2405h? I've picked up some cheap supertweeters so I suppose Ill throw that into the mix too

I see the 604 has some variations ( 8G , 8K , 8H, E ) etc

I don't think that the 604 will pair well with a 2235 unless they are on separate amplifiers. There is too big a difference in their efficiencies.

If the lead mass rings on the tops of the voice coils of the 2235s could be removed from under the dust caps (making them into 2234s, effectively), they might work OK.

There's still somewhat of an efficiency difference- but, with some creative crossover work with them in a "2.5 way" configuration (only using the 2235/2234s at low frequencies), they could well add quite a bit more bass heft, below 50Hz. I'd probably let the 604s go all the way down (no highpass- they'll basically be in parallel with the JBL 15s at the lowest frequencies), and try crossing in the JBL 15s at about 50 Hz or so, with just a first order lowpass (single inductor coil). Tune both the JBL woofer and the 604, to like 30 Hz vent frequency, or so. Probably will make decent low end into the low 30s, if my experience holds.

This is not unlike what was done in some of the "Big Red" monitors that used Altec 604s. The "helper woofers" in those weren't as efficient as the 604s in broadband efficiency, but they were quite capable of "filling in" some low-end extension, anyway...

Regards,
Gordon.

wont 50 be too low?
Maybe cross at 100?

If the 2235h is inefficient, then what is a better match?
electro voice?

100Hz, IME, is too high. It will likely wind up with an upper bass boom.

You want to bring in the second woofer right where the 604 starts to roll off- which will be around 50Hz. Maybe a bit higher (like 70Hz), but that's the range that's always worked for me in cases with drivers with parameters similar to these.

Gordon.
